I am now the owner of a Benjamin Discovery .22. The valve poppet plastic material is crumbled, so the rifle is completely disassembled. Everything else appears to be fine. My plans are to use the Peter Nolla .177" transfer port ( Crosman 1322,1377,2240/50/60,362 Super flow 60% Valve Bushing & Two Viton Seals! | eBay ) and open up the valve and barrel to match. I will also radius the valve passage for smooth flow. This has worked well in other Crosman guns. I have read somewhere that the Marauder pistol? valve stem can be used if the valve is bushed for the smaller diameter stem. Would I get more power opening up the gauge port pass through (offset of course). This rifle will be used for hunting and my goal is 20 consistent shots with as much velocity as I can get, using 14.3-18.1 grain pellets for the flatter trajectory. I am also considering a regulator if it offers advantages to me. I just started airgunning a couple of years ago, but I am having a blast so far! I have already installed high strength valve retaining screws in anticipation of going above 2,000psi.

I filled my Discovery to 3,000 PSI and got 17 good shots from 998 FPS to 1009 using Crosman Premier Domed 14.3 grain pellets. My goal is 20 shots, so I will adjust the hammer spring down a little till the velocity does a noticeable drop and maybe come back up a little. I have a Huma regulator and plenum. The regulator is set at 130 Bar.
 
Got outside and tested three different pellets in my Discovery. I couldn't get great groups with the 18.1 JTS, maybe 3/4" at 23 yards. RWS 18.8 did a little better with fewer fliers than the JTS, but the JTS 16.01 did excellent, producing one hole groups at 23 yards. I took them out to 35 and 50 yards where they still produced 1/2" groups consistently. 35 yards was about 1/4" lower point of impact and about 1 1/2" drop at 50 yards. I tuned the rifle down to about 890 fps, and it was very consistent for 20 shots. I am getting about 28 ft/lbs like this.

I installed valve retaining screws from Magnum Air Power and his aluminum trigger group. An extra screw was placed in the radiused area on the front of the trigger guard to limit the sear engagement. This gives the effect of a two stage trigger and eliminates trigger creep. The over travel, 4-40 long set screw, was moved to this position. The hammer and hammer face were polished for smooth operation.
A standard valve was bored and radiused on the exhaust port to an .177" diameter. The inlet of the valve was machined to a 45 degree angle and the small and large diameters were radiused for air flow. The poppet stem, near the valve, was turned down to 1/8", again for air flow. A .177" transfer port was installed and the barrel port is opened up to the same diameter.
A plenum was installed to replace the restrictive gauge block. The rifle has no gauge. I was inspired by my Crosman 3622. (another story) Ahead of the plenum is a Huma-air regulator set at 130 bar. The pressure tube is filled to 3,000 psi.
An extra barrel band was added. I don't really know what effect that has. Buck-Rail supplied the silencer adaptor and silencer. I went with the modular model because of the tough material it is made from, and it can be cleaned internally. It is also the lightest suppressor I own. The adaptor is made for the Crosman 3622, but works perfectly with the Discovery.
The valve, barrel band, power adjuster and new cap came from Archer Airguns. At the rear, a hammer spring adjuster from a Crosman Challenger was used to fine tune. I tried several pellets and hammer spring adjustments. I still haven't chrono graphed the 16.01 JTS pellets in a shot string, but they didn't suffer from a continuing drop in point of impact through the shot string like every other pellet/tune combination previously tested, and I did check the speed at about 890 fps. The tested shot strings, when chronographed, didn't show a speed change, so I don't know what was going on with the drop in point of impact in accuracy tests. I know I get 20 good shots now, out to 50 yards.
I rubbed Min Wax paste on the stock and I think It looks really good now. The rubber butt pad was a grind to fit from Kick Eez, and the screw spacing was exactly like the stock plastic piece. I like the but pad so I can lean the rifle against things and it won't slip out and fall.
I do not like hand pumping. It seems to use about 60 psi per shot at 28 ft/lbs.
 
My discovery has a Hawke Vantage 2-7x 32 scope, but I think it could use a little more magnification, seeing how well it shoots out to 50 yards. I may also replace the steel breech and sleeve for the rear sights, with an aluminum breech to save weight. The whole rifle with suppressor and adaptor and scope now weighs in at 6lbs. 7.5 oz.

The Crosman 3622 has been my inspiration. It is so compact and lightweight and powerful and accurate (with the right pellet). My first air rifle was a Weihrauch HW95 and I was spoiled with the quality and accuracy. My second accurate gun came when I ordered a Crosman 2400K from the Crosman Custom Shop, with a 14.6" Lothar Walther barrel. That barrel is similar in form to my Weihrauch barrel. The Crosman LW barrel was pirated to build a PCP from Air Gun Buy parts.
This Discovery is my first regulated gun, and it has some new, to me, traits. It is very pellet picky. I have only found one that works well. This gun is my compromise of weight and power. I would still like to make it a little lighter and more powerful. I am open to suggestions to meet this end. I am working under the premise that smooth air flow nets better efficiency. I do not know if turning down the regulated pressure and upping the hammer strike might make things a little better. I plan on trying JSB 18.1 grain pellets next.

But do think your approach to airflow is very valid.
And I am certain it and the plenum are the reasons you have done so well on the tune so far
I also agree that experimenting with different reg pressures/hammer spring tension is a good idea.
Consider this, please
Once you have found a pellet (or a few pellets) that work well in the barrel would be point to start that experiment, IMO
If it were me, 100bar would be the starting point, working it at multiple and repeatable HST settings, then resetting the reg higher and repeating the process
Have you rigged the reg for easy removal for adjusting?
I have read (not yet tried) that a loop of monofilament tied to the regulator screw upon installation can be used to fish it out of the tube without major disassembly.
It is something I will definitely do.

Nice job! I love reading about projects like this. I find them, and their results, to be so much more satisfying than plunking down a wad of cash for something. Pride of doing, beats pride of ownership, handsdown for me, there is just no comparison.

As far as costs, I certainly spent too much for most people to understand, but it has been cheaper than my automobile and motorcycle hobbies. The rifle was purchased with a walnut stock in prime condition and a 4x Bushnell scope and rings. It came in a rifle bag and a TKO moderator installed, for $240 local pick up, so I got look it over. The modular silencer was $50 and the adaptor about $38. A new valve to play with, new fill cap, barrel band and hammer spring adjuster was $70. The regulator and plenum were $118. The butt pad was $52. Grand total = $568. YIKES! I am not sure I should have totaled that. I will say it is somewhat unique. Oh I forgot the Magnum Air Power trigger group. That was $132 for a new total of $691. Side note, the rifle was built on April of 2012.

Obviously the FPS went up when it came off the regulator. Estimating 60 PSI per shot, that would be at about 1260 psi or apx. 87 Bar when the FPS peaked. I will try setting the regulator at 100 Bar. This is going to use a lot of pellets, I can see. I would like to tune for less shots and more power, but I will work out a tune for the 16.01 grain. They seem to like the 880 FPS.

It costs what it costs, my $300 Gauntlet ended up being $900 total, and worth every penny to me.

I now realize I need a degas tool. 1740969973523.webpI barely cracked the bleed valve on my hand pump, and that seemed to get most air out. I dry fired a few times after to be sure. Will that tool work on 3,000 psi? It is a Crosman Challenger hammer spring adjuster and is threaded on the inside diameter.
 
For those wondering, if you lose adjustment on your regulator from Huma-Air for a Discovery, measuring from the base to top of adjustment screw, it should be approximately 32mm to get you in the range.1740961379626.webp I found out the hard way. Also tied fishing line to the regulator to pull it out for adjustment. Whew!
